Unless you have lots of time, materials, tools, technical skills, and most importantly money, you're getting nowhere. I think 1-2 people have done it, but the suits are extremely impractical.

As far as I've heard, they're not too keen on peps... however, your standard of work is so friggin high that I bet they'd have trouble finding a better example... I know Dungbeetle did a simplified...

Maybe, but you need multiple layers of silicone, then a mother-mold. and silicone is HEAVY. All that weight has a good potential for editing the shape of the piece slightly. Maybe not much, but I'm...
as long as the silicone doesn't have any adverse reactions to the foam... but a sealant should make it fine. the biggest issue I see is that the armor might warp under the weight of the molding...
I would just build from scratch, as you don't have to build around a pre-existing form. It might save time using the nerf, but will look nowhere near as good.
I wouldn't take CE as a good reference either though. They skimped on the textures and models because it didn't have the power. Halo wars may have some issues with storyline, but I don't think...
