You guys all looked great. Does Trooper have a thread on the helmet build, I tried a search but it didnt come up. You never know what the search will bring up on here. I think his helmet looked better than the statue one. Would like to see more pics.
Nope, don't have a thread. Unfortunately I didn't document it nearly as well as I would have liked, but here is the basic rundown:
Pepped the file. Don't remember exactly which file it was (don't have them on this computer, they're all down in socal), but someone can probably tell from the pic I have. There's a more up to date file floating around as well that fixes a few minor accuracy errors. I had a friend figure out the craft robo and such to speed up the pepping process.
Used the "pouring clay into pep" method to create a basic form. Great tutorial on it here:

I bought a little camping stove and a small pot, and yes, they are thoroughly destroyed and useless for anything except making more helmets, unless you like clay soup. Which I don't. Also, be very careful as I gave myself a small 2nd degree burn when a bit of clay dripped onto my foot. Heat burns. Tell your friends. And lastly, I used 20 pounds of Chavant NSP medium clay and it was nowhere close to filling up the helmet with a styrofoam head inside, so I just strengthened the walls as best I could.
My friend and I spent two days sculpting nonstop. Much thanks to DystortedInc for his help in giving me pointers. Another great source is Privateer's youtube tutorial. If you haven't seen Privateer's work (Marine concept helm, pilot helm, etc.), you're missing out. I'll try and remember to post up a link to his tutorials when I get the opportunity. Also much thanks to my friend (who was rocking my old Mickey armor) for his help in sculpting. It helps to have a second pair of eyes to spot discrepancies and symmetry issues. The face scratches were initially done by raking away the basic form then going at it with an exacto knife.
After sculpting, we spent a day pouring silicone rubber over everything. Dragonskin because it's the same price, so why not? MasterCheeze's great tutorial was a huge help. We used old plastic pieces from the craft robo to create a parting seam that made it easy to split everything to a two part mold afterwards. The mother mold was made with plasti paste.

I spent all night prior to boarding the PAX train painting the Jun armor pieces and hand roto casting the helmet with Smooth Cast ROTO, also now known as Smooth Cast 65D I believe. Cleanup was done that morning with a small amount of Bondo, a power sander, and a dremel. Originally the plan was to make just a helmet display piece to show Bungie and wear the Jun armor to PAX, but then I decided "what the heck" and dremeled some lines all the way through the helmet. The helmet was then painted to match Jun's armor. The face was painted black initially to get all the little grooves and a white layer on top to just get the surface.
I can answer any questions on other portions of the suit as well, however I am going to be quite busy making a few more copies of these helmets for a child's play charity auction along with working and prepping for school to start, so a full write up may be a whiles away...especially since Amtrak decided that the boxes that were good enough to bring everything up in weren't fit to bring down...so everything except the helmet is sitting at my cousin's house in Seattle.

Random notes:
Astute observers will note that most of the armor is Jun's, with the OD paint scheme, the blue/white paint stripes on the shoulders and the white stripe on his right leg. I simply removed the soft armor pieces.
The belt piece has been split into 8 smaller pieces since it seems to want to break on its own anyways.
Undersuit is a cheap chinese motorcycle vest I would never recommend biking in. It has fishnet arms. It look as dumb as it sounds. The plastic plating fits nicely though. I'm wearing my black flightsuit underneath.
I wasn't planning on wearing Emile, so I didn't bring my grenade vest. I did bring Mickey's leg bandoleers though. Guess where those are now.
Lee Keegan's Emile knife is zip tied to the right shoulder. Yes, the pauldrons are both missing. No one mentioned it though. One person did think the knife was on the wrong side, but smartphone web browsing quickly settled that one.
Shins should always be made out of flex foam. Hard shins continue to suck the big 1111111oneone111one111
I'm carrying the SOCOM pistol because I dropped Lee's nice Halo3 pistol on the ground and it split into two pieces. Go me. I like the SOCOM more anyways.
I actually like the EVA helmet now. Especially since it doesn't have to be bright gold in Reach.
I cannot argue with that. The tops of my feet are still raw from those wooden shin guards I have, though that was more due to an oversight in the design of the boots, which we have an idea how to correct for. I will try making my future greaves out of more flexible materials, though I will still try to find ways to refine my current ones so that their rigidity is no long such an issue.

my problem with the EVA helmet is I really want someone to make Vacuform visors for it like hoe some people are making ODST ones.
How do you see through that helmet?
