Just this summer, in early July 2012, I began my first Halo Armor build.

Forearms: Complete
Thighs: Complete
Shins and Knees: Complete
Boots: Incomplete

Accessories
Spartan Knife: Complete
Pistol: Bought from Tactonyx Studios
(The pistol I bought I have decided to keep as a showpiece rather than a prop. I like it too much to risk damaging. I'm going to paint a couple of Nerf Mavericks to use as props)
Rifle: Contemplating...
(I want to do a sliced pep)



I think eventually, I'll want to write a short story about my Spartan. So far I know that he will be D-32, and I guess I'll name him Dillon.

which armor do you plan on making? and remember to post pictures, would love to see how its going.

In college we have a thing called "Foam Sword Fridays," where everyone on campus gathers at the crosswalk in front of the Co-Op and, when the walk sign lights up, everyone charges in to attack each other with foam swords. It's quite a blast. Anyway, I wanted a great costume, and, being a fan of Halo, decided that an epic Halo Armor costume would be awesome. So I began making a cardboard and duct-tape helmet.

In the meantime, I'll go ahead and explain how I got into this:

In college we have a thing called "Foam Sword Fridays," where everyone on campus gathers at the crosswalk in front of the Co-Op and, when the walk sign lights up, everyone charges in to attack each other with foam swords. oh you mean the thing on youtube where the dude got hit by a bus....makes me proud to be a small town guy.....lol
 
Eventually, I discovered pepakura and decided I was going to do a quality build of the Mark VI helmet. I came home from college and was ready to go out and purchase exactly what I needed to start building my real helmet. At first I was going to do it with my brother, but we never got the chance, as he left to the Naval Academy in Annapolis.

So when he left, I asked my friend if he wanted to be a part of it. But he never called or texted back soon enough... :( So I started by myself

Yessir. I go to that school and I arrived at the scene literally 5 minutes after he got hit. Never got to utilize my whole costume I made :(

This costume had a cape and black suit to go along with it too. The Nerf Longsword and Axe were attached to the back
 
So finally I got my first pep done. However, I was constantly displeased with the size... It was too big

Turns out that the file was defaulted for the Master Chief. I'm obviously not 7'6", and I had no idea how to scale.
 
UnknowledgeableI in scaling, I found a more detailed pepakura file (Mark VI HD Helmet (Final FS version)) and it was perfect.

The next step, of course, was resining and fiberglassing. I did the resining a couple of times, as I was unsure of its hardening quality. I was a little let down to learn that the resin didn't make for a great shell. However, after applying the fiberglass, the helmet had a fantastic shell.

Thanks buddy! I bet I will need help, especially with scaling the armor. Most of it is coming out fine though, luckily after pulling my hair out as to whether it'll be right or not. I HATE wasting paper.
 
I never did take pictures of the bondo process, so I'll just describe it: when I applied the bondo, it became very clumpy very fast. "No matter," I said, "I'll just sand it down." Little did I know that without an electric sander, sanding would be a pain in the butt. There were pits and holes everywhere. Eventually I just became tired of sanding, and decided to pain it as is, hoping that the pits would just look like battle damage. Lo and behold, they did! And it looked rather great!

I spray painted the helmet first with a coat of hammered silver metal, and then let it dry. Then I painted with black gloss, and lastly with a stripe of burgundy. Then with a screwdriver, chisiled away the paint on the corners, edges, and bondo pits to reveal the silver underneath, and it looked like authentic battle damage.
 
Recently, I decided a plain motorcycle visor wasn't enough, so I searched for possible face shield designs and came up with this (well this isn't it, but it's really close):

On the visor it came out like this, and I promise it looks better in person:

Soon I got to the point where my ambition multiplied. I was going to make a full suit! I began with the torso (Reach_Torso_L3X_Carpathiavh99). However, this one was far too big. It felt bulky and I couldn't move my arms. I would have tried to scale it down, had I not found more detailed versions of the torso. The trial and error aspect of scaling still scared the crap out of me...

Thus, I have yet to begin on the new torso, but this weekend, Rock the Desert, a three day music festival in my hometown was held, and I had to show something off. From the old torso, I had had the idea of cutting the front plate from the backplate and using straps to connect them. It wouldn't have looked good, nor would it have solved the size issue. So I painted the chestplate and strapped it on with duct-tape, put on my helmet, and went to RTD! Oh yeah, and here is my helmet padding job, done with EVA foam sheets. It's fitted perfectly.

Ha ha, I got a lot of attention. One guy told me "Thank you for saving our world," and shook my hand. :)
 
Even before RTD, I had randomly started working on a weapon: The M6D pistol. Damn was this thing tough to work with, with all the tiny pieces.

Update 9/20/12
For a long time I thought my pistol looked great, but then I see the amazing weapon builds other 405thers did and I was quite humbled... My pistol is crap
