Alright then! Hello all! I have decided to do my first build using foam. After years of cutting and crafting foam for hot rod interiors, I decided a foam build was more in my wheel house. I am starting on the helmet. I may have time to work on it this weekend so stay tuned!

Actually got a chance to start cutting the pieces out last night, but wasn't happy with the edges. So I'm going to try the band saw at my work today and see if it produces a cleaner edge.

I actually cut some foam with a band saw a while back, and was really happy with the result, it is just very time consuming, my saw has a very small blade for tight radius turns, not sure if that would make a difference.

Cinderblock I actually just did some test cuts and they look much better. We have a smaller blade that makes it easier to make turns. Plus I can tilt the platform to get angled cuts.
 
That is the same thing I was doing, and the big reason I tried it, because I could tilt the platform to get a uniform angle.
 
So for the under suit I have been planning on getting a black morph suit. And to solve the face problem I planned on having a seamstress friend help me modify the head to be more like a balaclava. This way I am fully covered and won't need and neck pieces. Thoughts?
 
Helmet I assume? If so, you the first person I've seen to make a H4 helmet from foam.

You assume correct! If it doesn't work, it makes a good foam pep warm up! But I'm starting to think Scratch build might be a better idea....
 
keep at it! if it turns out poorly you can always post it here and share the amusement. either way we want to see how you fair with the all foam helmet.

I'm not really happy with how the template is going together but I'm sure it will be entertaining none the less to see the resulting blunder
 
Update!

I took a break from the helmet to work on the forearms. I was inspired by kitnip's build.

Yes it is left open, but to test an idea. I plan to attach the armor to the undersuit using Velcro. How I seal it together is yet to be determined
 
Lookin' good! With my forearms, I made just big enough so I can push my hand through so I didn't have to fiddle with velcro but I'm probably not getting the best fit that way since they should be a bit smaller towards the end. With your method, it will fit better :) Can't wait to see more!

I'm using a morphsuit so I will be sewing one half of the Velcro to it.

Oh how I love scratch building! I'm going to do one of each piece before duplicating them.

I think it looks pretty good. What I have found for helmets is using 1/4 " foam instead of 1/2" foam is way better. Just from what I can see, it looks like some of the edges you have cut should have angles to them. This could cause your helmet not to take the right shape.

I would highly suggest doing the red text. Angled cuts will make all the difference in a build.

CRAZY SUPPLY UPDATE!!!!!!!!

At work today, my boss was going through his old rolls of fabric and gave me 40 plus yards of wetsuit material that is blue on one side and black on he other, 5 yards of the same stuff just black on both sides then about three yards of this netting material. I have seen the netting used in other builds and I'm super excited to be able to integrate them into my build.
