What 3D printer?
What scaling/printing software?
What scale/size are you printing it at?
Are you using support material?
How are you slicing the model? (Where are you making the cuts?)
How do you intend on assembling the sliced model?
Care to share your 3d model?
Have you done sliced models before? Is it necessary to sand the edges that will attach to one another so they fit flush?
I've thought about printing a helmet, but I am worried that there will be lots of terrible looking seams.
I've been on the look for a reasonably priced home printer that has a print volume space that could make a helmet but only 1 exists and it has poor reviews.
If it turns out that you have good success with your seams, I might have to just go buy the typical 10x10x12" volumr sized desktop printer very soon.

1. Maker Bot replicator 5th gen
2. I made the model and scaled it in blender and using Maker Bot desktop to print it.
3. I'm printing it at the length of 57.6360 instead of 57.8cm so i can account for paint body filler and some slight movement of parts to bring it up to 57.8
4. I thickened my model in blender so all the walls are 2mm thick and slicing it in the right places so i dont need to use supports as there are not any over hangs.
5. I an using netfab to slice it and the rest of the answer is in the last answer
6. once a section that has all been printed i will be using superglue (just to hold it together then wrapped in tape for added security it wont fall apart) then making a small pour spot so i can roto-casting it with smoothcast 320. From there i can just thickened it up with more plastic or use expanding foam to make it more solid if need be so it can get it ready for molding after sanding.
7. I will not be releasing the file.
I print mine with a raft so there is only the flaky bits i have to sand to get it flush. keep in mind this is this first time i'm using a 3D printer and besides from the test print i have only printed the needler parts shown above. I am a beginner at 3D printing but i am learning quickly. With the help of maker bot desktop it is very easy and simple to print especially since i had no printing experience when it arrived at my door a few days ago.
wow now how are you going to make the shards.
im assuming your taking about the needles (spikes)? Well i plan on making 3-5 individual spikes just by pouring rondo in a tube that is the correct diameter for them and them carving the shape. once i have a few finished sanded i will mold it and cast it in clear resin with a tad of dye(the same way volpin did it but approaching it from different angel using different products.
Looks like you're off to a great start! The Needler has always been one of the more difficult weapons to make, especially with high accuracy. What kinds of 3D printer and filament material are you using?
The Makerbot printer i have only does PLA.
