Halo 4 Madsen build (first build)

Hi guys,

New here, but been a lurker and lover of halo costumes for ages. Also admire all the support you guys provided and the tutorials (think I've watched all of cerealkill3r's videos twice) I've played halo since CE came with my original Xbox back in 2003 and have loved every minute of it.

On to the costume, I really liked the impact props madsen recon build and thought dayum that would be a nice set to build -high hopes- so I started pepping the torso (fathi555 I think? Thanks man) and purchased one of the Armory props recon helms which should be on its way soonish.

So far it's been about 20hours worth of building and I've just got the thruster thingys left! Scaling seems alright but I'm not overly happy with some of the build hopefully I'll be able to fix it in the bondo stage or make it look like battle damage haha. Any tips and suggestions?

It's starting to get chilly here so I've looked into various resins to use for the next stage, the main options are west system 105 with the 205 hardener (says it will cure in 4 degrees Celsius) or jesmonite (AquaResin in the US). Any ideas?

Only a couple more hundred hours to go!!!!!!!!!!!!! :lol Your cuts on your pep look awesome by the way and I do like how you colored the edges looks really cool like that and helps it stand out a bit. The added color will help in the resin and bondo stage.

Hahah damn and I thought I was almost done!!! Thanks man, I saw someone else around here doing it and as I have the memory of a goldfish it seemed like the best way to remember what goes which way! (Still managed to forget on several occasions). The resin stage is going to be interesting...

just remember with the resin that a little bit goes a long way. you can always mix up more resin. I have wasted my fair share of resin by trying to miss to much. :)

Made the first part of the "thruster pack" things. Any tips on building them would be great! They're a royal pain haha.

Ordered, P38/Bondo, Epoxy Resin, 300gsm Fibreglass and an organic vapour respirator, hopefully I can get started on the strengthening soon!

Second thruster thingy done and the torso is basically ready to be resined!

Materials wise everything is ready to go, except the resin! Which is supposed to arrive today or Monday.

So here's most of the kit before the work began! I've put one and a half coats on and I've come to a bit of a sticking point. It's solid, but still feels kinda flimsy, is it supposed to be like this? I also can't access the inside of the thruster pack so I'm not sure how to fibreglass this?

^yeah that's a good idea, I suppose that's how people do it. You can lightly coat the outside to stiffen it, then drill a small hole and pour some fairly thin rondo in to slush cast the interior.
 
Thanks for the tips guys! I may try that drilling tip. Do you reckon the thrusters could support rondo or bondo without any internal reinforcement? Rondoed the inside yesterday, so added some fibreglass in today and God is that pairing a nightmare to work with. I'll probably do the back half with the standard resin+fibreglass.

And JJArmory you say, hmmm, I will need to look into those guys because that's a pretty crisp looking bucket!
Is that some 1/8 or 1/16 acrylic you have there, and if so how will you shape it? I have some laying around but can't get more easily so I don't want to mess up what i have, haha
 
The thrusters is an interesting dilemna. The chest/back I'm looking at will have that as well.

I wonder if it'd be possible to split while in cardstock stage, or after first resin coat on outside.. fiberglass the interior and then join it back up. Wouldn't be as easy if you're past that point, but I'm thinking if its somewhat rigid, but still able to cut with xacto, you could get clean edges to join back up.

Slushing might be better, I don't know. Anyone have thoughts on trying to split it?

@m00sem4n: Hopefully I haven't screwed it up with all my "rondoing" there's some warping now *sadface* fingers crossed I can fix it with the bondo later! Mmm, its shiny, IIRC the original mold is from ArmoryProps, but they have some really decent kit. Sadly it hasn't arrived yet as its still floating around in the US after I decided to change the visor from the red in the picture to gold haha. They said its PTFE or PTGE or something? I'm not sure what the thickness is, but I can ask if you like? At this point in time, I don't even care about finish the rest of the armour, I'm just excited to get my helmet!! DMGreg: I was thinking of doing something similar by removing the bottom panels of the thrusters, doing a quick slush cast and then resealing, only worry is not everything will be covered as its an odd shape. Same dilemma on the shoulder connectors too. I may just rondo them with a light coat first and build up from there?

Thanks for responding so swiftly! I was worried you'd say PTFE, haha, its looking more and more like I'll need to give in and order something online.

On the thrusters, separately slushing them with a couple coats of really thin then thicker rondo (or even just resin, since you mentioned the mess rondo created) would seal them up with good coverage, I would think. Doing them separately might also mitigate warping because the smaller pieces would be easier to handle and support while curing.
 
See I have no idea what it is... Is it rubbish? Haha.

Yeah, I was thinking maybe fibreglassing the outside too as it may save trashing the exterior to get inside? The things are an absolute pain to put together! O think that would give me a sturdy base for bondo? can you bondo straight onto resined fibreglass though?
