I'm turning my attention to the chest plate while I wait for my 3D printer. This will be the commando Torso from halo 4. I was told by fellow 405th members to ignore fold lines but since i can't look at a model, I'll have to use my eyes and reference pics to see how they'll fit. so I drew red and blue lines to tell what's mountain fold and what's valley, plus I kept the numbers

Look at all that. I’ve been cutting many of the pieces, i’ve been trying to get the right flow with how do prep this all. so I've been going between cutting them exactly from the pepakura blue prints, and cutting around them, in angles in times where the pieces are set in a depression. I've been using regular exacto to cut the bulk, and a hot knife to cut the details. Then comes the hot glue
So these pieces are so far the right thruster pack of the armor.
If the thrusters are symmetrical, and they usually are, I might not need to
make the second from the pep, just work on this one and make a mold.

I'm back to gluing foam together. I had to cut angles in the foam, some were too wide to glue so I recycled those pieces to fill gaps. So far so good

Good news: the right thruster is complete. Bad news: it's not fitting properly. Either I didn't cut it properly or glued it at bad angles. Either way I'm closer to getting it done.

Its very possible that you had a unfold for paper and not foam. If that is true then you would have cut out all the small details that should be added later with smaller thickness of foam. From my understanding foam building is great for getting a base, however not great for getting detail until after the base is done. That may have caused your distortions but I cant be 100% because I dont know the file youre looking at.
