Yeah that's one thing i was thinking might happen. I'm curious if the plastic will fold at all. even withought the tabs there might still be a way to glue the pieces together.

Ok. I have a question that I can not find any answers to. Has anyone ever tried to use the plastic from trash cans to replace their card stock for making Pep pieces? Ive heard of people using this method for scratch building but I'm wondering if it will work for Pepakura.

What i do is If the cut line and fold line are almost right on top of each other i score it but not cut it. That way I can put a little fold into it and as long as there isnt too nmuch space between the lines you pep will still line up down the road. Like they said though If you can see...

I started using the exacto freehand to cut my pieces but I'm still nervouse to use it to score because I'm afraid of cutting through the paper. I assume you use very little force.

I would say that would probably work. you would still need to drill a small hole just large enough for the blade unless your cut starts on the outside. I didn't know they made that attachment. I may have to pick one up myself because I will eventually run into the same problems you did.
