UPDATE TIME!!! Since I last posted, I've finished the second coat of rondo on the inside of the helmet. I was able to slush a bunch into the brim so it's almost all solid; no need for expanding foam! I took my Dremel sander and sanded down a lot of the sharp edges that didn't belong then...
