If the primmer stuff is pourable you should build a mold and pour the primmer in your cast. Then you wont have to worry about alluminum, shapping etc. Just pour the primmer in and you have a hard as hell suit.

Most of the visors from HJC will work. The main difference is the way they mount to the HJC helmets. The rathcet mech is a bit different but the sizes are all pretty close.
Just a side note. Power tools from sears are only under warrenty for 1 year. Hand tools (most of the sears craftsman brand) are lifetime.

That is a 3/8" chuck but I think you are going to have a hard time controling the drill to cut accurate. I would go realy slow the face shield cost more then a dremel. You can get a Dremel at the following address for 6$
