If you're just using a shop vac, you aren't really going to get good pulls from acrylic. You'll need the whole vacuum pump and air tank setup so you can pull more air a lot faster. Here's the Volpin Props build if you're interested.

Here's a thread where someone sorta did that. It would be amazing if you could pull off the different colors with iron and aluminum. Hell, I'd be all over a cast like that.

You could try some chemical aluminum darkeners. Not entirely sure how well they would work on something cold cast instead of just solid aluminum, but it might be worth a shot.

Found these gloves at the Homeless Depot. They're really comfortable, have a nice little hexagon pattern on various points, and they're only $15. Same gloves I used in my glove armor video.

Your best bet, if you're wanting multiple helmets, is just shopping around for kits. Depending on the maker, you'll probably end up spending a little more, but the amount of work you'll have to do drops drastically.

An even better tip would be not to use those flimsy death traps. Fiberglass reinforced wheels are the way to go or invest in one of the carbide wheels.

It's a little easier to get a good seal with a raised platen. It sort of gives the styrene a ledge to seal itself against instead of just relying on the gaskets.
