    I'll agree with B, less trimming on the visor and you should be able to tape off the exposed visor part before the adhesive to ensure you don't have any run off onto the part you want to look clean.

    How do you transport your costumes?

    Pelican cases are by far the best. Pricey but you can drop them, drown them, slame them, jump on them, etc. They come with cube cut foam on the inside so you can adjust the foam to hold whatever you want snuggly.

    Intercom system through armor?

    I'm going to use this set up. It seems the easiest if you don't have access to a voice changer set up that will work. Also, most systems that run on 9v or less are going to give you plenty of volume.

    Biofoam/Jelly material discovered

    quickclot gauss works the same way. It's basically a coagulant gel soaked gauss pad that can be stuffed into wounds. Modern military kits carry them. We stopped using the quickclot powder since it cauterizes the wound site, causing further damage.

    I'd find the coarses sand paper I could. Since the fiber or rondo is going to be covered you don't have to worry about ensuring its smoothness. It would also make for a good surface to glue velcor patches to.
