The biggest challenge is going to be figuring out how to both fold and attach panels to each other. In the video you posted the guy is using strings which works but is a little clunky. I would suggest a system similar to that collapsible blades on toy lightsabers, where one piece is smaller...

In the video frank said it was basically truck bed linner, so I wonder if you can buy a can of that and rotocast it instead of spraying it.

Sorry I was referring to the vest and shoulders. Also a company like weta would either have a supply of it or would be able to get it cheaper than we can. And even for a small project like this they wouldn't skimp on the production.

im pretty sure the fabric is waxed canvas. its the same fabric used in captain americas suit ( mainly winter soldier and infinity war). it has that same tight weave and its a heavier fabric the keeps its shape. also while you can clearly see that the suit uses plain buckles, i would suggest you...

i don't know the brand name but if you go to any auto parts and ask for the 2 part epoxy for plastic bumpers they should know what you mean.

I wasn't referring to Bondo. There is an actual two part epoxy specifically made for plastic car bumpers that is less harsh and wont eat up the foam. It also is slightly flexible.

if you have some gaps that just won't go away i suggest you try bumper filler epoxy to fill it up. it bonds well and is sandable.
