I don't think you have to be all that careful with it. A fiberglass piece may give a little, but it doesn't take much to crack a piece, whereas a foam piece will bend. A foam piece may deform at more extreme angles, however, it's 100x times more forgiving than fiberglass.

I'm doing foam armor as well and I've dealt a little with modifying pepakura files, actually I did a lot of unfolding for a while. I may create a new thread for editing the templates if enough people think it would be beneficial. Anybody have thought's on that?

I don't remember who had mentioned it, but someone (with a complete set of foam armor) had said that it isn't as hot as the traditional set of armor. It's still warm, but it's much more bearable than, say, the fiberglass method.
