    Is this an appropriate Casting Material for Helmets?

    Usually, they will supply your Parts a/b in the proper ratios. So if you order a 1 pint kit of 321, you will get a pint of each part. If it calls for 1a/5b then they should send it to you in that ratio. No waste if you weigh it properly. I prefer the 1:1 ration stuff myself.

    What is a cheap sealant?

    Use 3 or 4 thin coats of just plain white glue ( Elmer's or the like) to seal your foam, then coat with some sort of resin/plastic ( I prefer Smoothcast 321) in several thin coats. Sand, primer then paint.

    Yeah, it all sounds a bit dodgy to me. I'd definately ask for the cash up front, or at least a 60% non-refundable deposit. Many armourers have learned this leason the hard way. If they balk you know it's a trap. Make sure to list them with a slightly different name to try to keep out of trouble...

    Kind of a nostalgic thing for me, I watched the first flight of Columbia on TV when it happened, and I watched the final Shuttle launch this morning. Yes, I am that old ( 41).

    A quick tip for valley folds

    I use fine-tip pens for my folds( green for mountains, red for valleys). I use firm pressure to score the paper and do all the scores from one side, then use a ruler to complete the folds. It works out pretty good, but I might try the pizza cutter method to see if it works.

    You can use velcro to attach it to the helm, that way it is easily removable. Just use a very strong glue to attach the velcro to the helm.
