    I'd say just use the bondo very sparingly. most people on the forums put globs of it on their pieces but it works MUCH better and easier if you dont use as much. if you look up on bondo tutorials it'll teach you how to do it this way. i learned it this way from autobody repair class.

    a simple hot glue gun + glue sticks really isnt inexpensive too plus it holds the foam together like a champ haha

    i think its mainly due to the fact that its cheap, fast, easy, and the only harmful fumes it involves is spray paint. As long as you have a dremel, hot glue, foam, and some common sense, its a relatively easy process.

    well i know its durable since im actually using it right now but i would probably be more careful with it than say, a fiberglassed piece.

    you can pretty much use anything. ive used those box cutter razors, large scissors, and even an exacto knife. most pieces will come out kinda rough so you need to touch them up with a dremel and the sanding drum bit. btw, i personally do not know how Ben does it, but this is how i go about...

    yes, hot glue seems to be the best glue to use when combining the pieces

    what i find that helps is cutting grooves on the sides of the pieces you try to glue together so that the glue doesnt leak out as much and im also anxiously waiting on how to seal it too haha
