I must have missed it- but at what point did you cut out the front portion of the helmet underneath the visor? Just curious as to what you plan to do with it. A dual-layered visor would look so cool imo. :D

Read read read all the stickies. The only way to know what the best methods are for creating something is if you research it and decide what works best for you. most people start of with pepakura models and go down the fiberglass bondo road, others prefer using foam, some people sculpt in clay...

Basically just be in character from the moment you walk onstage from the moment you leave, act like the chief would and think about your poses- judges don't like it when you stand like a statue =]
