I don't think becoming Infantryman has anything to do with how many projects you've completed. I've seen a few members with a project made who are still "members" =P I think the promotion is just when mods/admins feel a member has contributed and put enough "input" to the forums to show they...

The light up shoelaces are a brilliant idea =D As for filling the gaps in the foam seams, Foam users use an adhesive caulk and spread it in the gaps, then just run your finger along to smooth it out =] It'll harden up and will also help hold it together a bit more.
