    You're probably going to have to fabricate the mold yourself. Most of the molds used are designed for casting with urethane plastic.

    What material are you using for your molds? Are you using a mold release? How are you preparing your models for molding?

    Most of the guys making the foam armor have been using snap together foam floor mats that can be found at Harbor Freight or even Wal Mart. I believe they're 1/2 inch thick. Timecon and Privateer have used pep files as a sort of template, cutting the pieces out of foam and hot-gluing them...

    If I recall right Sean Bradley's vac-formed ODST armor is strengthened that way. He uses high-impact polystyrene. Go ahead, give it a shot.

    He's using EVA foam. It's a high density, high impact foam. It's available from places like Harbor Freight Tools as snap together foam flooring tiles.

    I'm sure it is feasible, but probably not worth the effort. Just throw some more fiberglass in there and call it done.

    I think this also opens up fabrication to apartment dwellers and those whose shops are located in non-climate controlled areas. You can work on this stuff inside. I can't wait to give it a try.

    I don't think that the safety hazards of working with polyester resins and their catalysts can be overstated. The hardener, or catalyst, is Methyl Ethyl ketone Peroxide. This stuff is nasty. It is toxic and a skin and eye irritant. Gloves and eye protection should be worn whenever handling this...
