Most of the guys making the foam armor have been using snap together foam floor mats that can be found at Harbor Freight or even Wal Mart. I believe they're 1/2 inch thick. Timecon and Privateer have used pep files as a sort of template, cutting the pieces out of foam and hot-gluing them...
Here ya go. Timecon borrowed the technique from a guy who made some Mass Effect armor. It's looking to be a pretty promising medium for armor construction.

I think this also opens up fabrication to apartment dwellers and those whose shops are located in non-climate controlled areas. You can work on this stuff inside. I can't wait to give it a try.
