This is my fully functional build of the Halo Reach ODST Armor. It is build out of ABS, PVC and Kydex sheets for maximum durability. Chest Plate and Helmet contain fans to cool me down during hot climate conditions.

For now, it's mostly heating and bending. Vacuum forming is something I considered, but it mostly makes sense if you plan to mass produce. I have recently started experimenting on heating and pressure shaping (kinda the reverse version of vacuum forming) which is how e.g. knife sheaths and gun holsters are often made
 
Having worked with ABS a lot I have to say this is genuinely impressive work considering you didn't do any vaccuforming! Any pics of the kit in progress?
 
Oh, I can assure you it came with lots of swearing and a good deal of do-it-again. :rolleyes:

Like most Airsofters, I tend to only publish projects that are done or at least has reached a presentable level, though I find myself constantly tinkering and upgrading stuff. This is the 3rd re-paint of the ODST armor, with the 3rd helmet...

This is a full shot of the Backpack. To my knowledge, there is no canon version of a Reach ODST Backpack, so this is freestyled onto a Backpack of a modern day CPC plate carrier. It's mostly meant as a hydration carrier, but also carrier tools and other useful things. This discoloration to the right of the flap was an attempt to instally a maglock. Unfortunately of-the-shelf magnets proved to weak even for a superlight nonfunctional plastic replica...

This is the chest plate from up top. The black button engages the built in fan, the central indentation is the PTT button for the radio. I startet out with the Halo3 Type chest plate, but this thing is really roomy

The "inside" of the chest plate with the fan. On hot days or in stuffy buildings (Europe isn't that great on ACs) it makes a lot of difference. Had to rewire it twice, as the first button got corroded by sweat...in a day

Finally, the inside of the helmet. The large black things on the side cover up the vents on the sides. they act as a funnel, moving dry air from the outside to the fans above the ears, which project a constant airflow onto the visor. The grid things are two additional fans supposed to blow hot air from the top down and out. The button in the back of the helmet switches them on. The system is powered by a 9V rechargeable battery, with a second as backup. My first helmet also had a dial to manipulate the speed of the fans. I've since found some really quiet ones that don't require this tech, even sitting right above the ears
 
So, I still haven't had the chance to actually use my ODST gear this year (yay corona),
but here's my Reach Army Loadout. The idea was to have something that works better with outside enviroments, you know, trees and bushes and such as opposed to the more grey dominated ODST colors. I am still discussing with myself if I want to build an H3-Type ODST Jungle build, kinda like Cadmon Lassky's armor...

All armor pieces are made out of ABS, except for the shoulders, which are made out of kydex (because it's flexible and litterally will not break)
The BDU is A-Tacs IX with a modified combat shirt.
The helmet is 3d-Printed in PETG. Verdict is still out if the can do the job or not
 
I think it's awesome that you can actually use the armor, and that it's not just for show. You would dominate in paintball, airsoft, or nerf battles.
 
This is awesome! So do you treat the plastic sheets like foam, i.e. cutting them and heat bending? How did you manage some of those smaller shapes the gauntlet greebles (on the first post)?
 
I'm not entirely sure if I'm supposed to talk about this, so for now, I'll just say all my armors were made for a... specific outdoor activity. Not Paintball, though. Would you really want to spend weeks building something just to have it soiled in paint?

On the first armor I built(it's not Halo-related, so I haven't posted it here) I actually started by heating the Kydex sheets along the cutting lines and then using a regular cutter knife to cut them. It wasn't very practical and also led to deformities in the plastic. Now I use a dremel tool with a wood buzz saw attachment and a jigsaw for edges and corners. And then it's regular heating and bending, though I got there through holster building. I try to form parts out of single pieces to increase stability. Separate parts would need to be screwed together, also increasing weight. And fitting is a bi*** with plastic.
I only discovered foam after finishing the first version of my first armor project. I do use EVA in some places to bolster the plastic, give the armor plates a thicker look, such as the thigh plates.

As for the "greebles", I cheated a bit there. The vents on the outside are cut outs from an aluminum grid sheet, set into a plastic frame. The pieces on top are flashlights. Germany has laws forbidding the use of functioning flashlights on guns (and truly German, they also consider airsofts to be guns), but there are no laws against flashlights on arms...
