So, it's been like a month... I have been working on it I just haven't made an update post so here we go
After much contemplation on how to make the lower shoulder pieces, I landed on this...
With is attached together with the elastic and just the corner glued together it allowed the each piece articulate with me as I move. I ended up sticking with the 5 mm foam since it'll hole the shape better.
I then proceeded cutting many pieces of foam as I continued to template and figure out the right shape and size for the outer shoulder piece. The end result was this...
Once I was happy with that I added the details
I then moved onto the knee guards which were fairly simple. I just held up some foam to my leg, marked how wide they needed to be and then how long and just sketching is out and cut that out, resulting in this...
And that's where I'm at. I went fabric shopping today and got almost everything I need. Now I just need to finish patterning out everything.

I've been working on the belt components but forgot to take more progress photos as I went but here we go anyway.
the process was fairly simple. I made duct tape templates using my dress form and cut them out a traces them onto foam
I focused on the custom circle buckles first. All I did was cut two rings out of 10mm foam and glued them together then cut and sanded them into their beveled shape and covered them in worbla to add some strength and durability to them since the belts and sword will all be attached to them.
For the actual belt part, I'm using my duct tape templates and tracing them on 2mm foam then I'll be wrapping that in the leather fabric. I'm adding the foam because it'll add a bit more rigidity and strength the belt pieces since the fabric I have is a faux stretch leather and don't have much structure on it's own. I've used thing technique but for and it worked out quite well.
With the buckles ready, the sword and scabbard are the only prop pieces I have left to tackle. It's going to be interesting time trying to work on it since I have very limited work space and the sword is just over 4ft long. But once that's done I can prime and paint everything, so fingers crossed everything works out
