The rifle is the only part I didn’t print my self. A friend printed it for me. That said the magazine doesn’t fit. I had to take a Dremel to parts with the mag well so it could slide all the way in.

I’m sure my Halo followers have been wondering where the updates are on my ODST project. Well, I actually started working on the thigh armor about a month ago, but it proved to be a bit of a challenge. First I ended up making two templates to get the overall shape and size right. But then the foam pieces just didn’t fit right. It was the size so much as the general shape. After adjusting three more foam sets and making all the inside strap patterns from scratch I finally got the shape I wanted....then I ran out of foam. I ordered more foam and waited. After the foam arrived I went finish up and couldn’t find some of my templates. I suspect I accidentally threw them away when I cleaned up my work area. So I remade several of the templates...again...and here we are. One thigh armor piece done. At least I have all of the templates and foam ready to do the second piece.

Still working on the ODST. The shins are done, starting work on the rest of the lower legs. These things were a pain to assemble. I’ve also completed the knees and the second thigh armor piece. I started work on the boot covers, but I wasn’t happy with the way the foam was turning out. I decided to try printing one (the yellow one) and it turned out nice, though too small. I started a second, bigger, print but it failed 30 hours into the 56 hour print. Hopefully third time’s a charm. We’re getting close.

Finished assembly of the shins. While building these I realized that I wasn’t going to be able to tie or zip up my boots. So I decided to make the rear section removable allowing me to rotate it around to access my boots. The section is held in place with four 1/4” magnets. I also started the Plasti Dip of the thigh sections. In other news my printer broke down...started getting clogs midway through prints. I’ve cleaned out the hotend, replaced the nozzle and bowden tube, but now the extruded is slipping. I tried replacing the extruded gear, but no help. I think I’ll resort back to making the boot covers from foam and revisit the printer later.

Finished the boot covers and I can’t express how happy I am with them! My first attempt with foam was a complete failure so resorted to 3D printing them. But that also proved to be a failure. First, they were too small, then scaling was an issue, finally my printer broke. Going back to foam I decided to refine the process to remove the pain points by redoing the templates. The toe is now just two pieces which minimized seams. For the mid section I cut all the parts individually as before, but this time I glued them all to a base sheet first. Then I just heat shaped the entire piece and glued the base sheet to the toe section. Voila!

I always love seeing the armor slowly come to life. Applying color is that moment when you take a deep breath because this is it...the moment when it all finally starts to come together. Now onto the detail work, washing and highlighting.

Progress on the ODST pouches. I didn’t find any patterns online so I made my own. The pouches are various thicknesses of EVA foam and the latches are simple 3D prints I whipped up. The goal was to make them somewhat resemble the game models, not shooting for extreme accuracy, just a passing resemblance. Also the two larger leg pouches are actually functional with a couple of magnets serving as the latch. I just finished applying Plasti Dip and will be painting later this week.

I’ve been unable to do any outdoor painting over the past 10 days or so because it’s been raining or 90%+ humidity every day. So I decided to focus on smaller details bits that get overlooked.

I started with strap on the hip armor. I noticed this has a belt loop slide so I found one on Thingiverse and modified it for my purpose. This slide is also used on the butt armor so I added it there as well. That leads to the D-rings on the butt and cod armor...they actually have a crossbar I skipped when I first made them. I decided if I’m adding details let’s do it right. So I created a 3D printed crossbar the fits over the d-rings.

Lastly I affixed the Velcro to my boots for attaching the armor. It feels good knocking these things out.

I’ve uploaded the D-rings, slides, and my pouch buckles to Thingiverse for anyone interested. Search for “ODST cosplay bits”, thing 4558832, or my account Jeffs_Effects.

Dude, the symmetry and paint job is absolutely sick! What other armor sets have you made? I would love to check them out!

Thanks! This is actually the first armor I’ve ever created. I’ve really enjoyed the creative process and learning how to work with foam and 3D printed parts.

Dude! That looks freaking awesome man! Yeah, my pfp is my first suit as well, Im currently in the process of making a new one for someone and you'll see that the difference between the first and second suits, as your continuously learn, will look better and better. It's to the point that Im jealous that this armor isnt for me, but Im also extremely proud that it is by me.

This is true! I’ve learned so much along the way, and still learning new techniques even now. I can see my progression in each piece. The next armor I make, whatever that may be, will certainly be higher quality. But, like you said, I’m proud to say I made this.
