I want to start with my last (and finished) cosplay. Tony Stark´s repulsor:
But, maybe, I should begin with the Arc reactor. Sadly, I didn´t take much pics of the process, but it´s enought simple to describe.
Basically, I create a design with AutoCAD for the lines I should cut. I printed it in a A4 sticker, sticked it in a jar lid and cutted it with a cutter:
I created also a template to stick in plastic (acetate) to create some dark design inside the reactor (that will be explained later)
The problem with leds is the extreme brightness just directly over it. I solve the problem using wax from a candle. Partially filling the jar lid, inserting the acetate and adding more wax you can disperse the light. Several acetate sheet gives more resistance to fracture (but can create air bubbles)
After that, just creating a LED card and placing in the lid, you obtain your ARC Reactor:
