Total Noob to Armor Building - Help please? lol

Hi guys :)

Ive played the Halo 4: Reach series since it came out, but unfortunatly became bored with the game once I beat it + my buddies left me for other games lol. However, I found a new love in the Red vs. Blue series - and one character in particular caught my eye, the but-kicking lady Spartan Agent Texas. For the past two months I have been talking to a friend of mine who built a paper-only armor set (it sucked but hey, he got the idea and all the pieces right lol) and researching how the heck to build her armor. On top of that, I am not that tech-savy when it comes to modeling programs and the like. I can build things but that is about it. Since she is not a real character of the series itself, finding reference pictures has been difficult. This is the type of armor that I will be building, and I think steel-gray will be my paint choice:

So to the point of this post before I bore you all to death haha - this forum seems to be the best for me being such a noob in building my first armor set. However, I do not understand most of the things on here nor how to coordinate myself on this site, and most of my research has just left me with more questions and less answers. :confused I have about six months and lots of free time to build Tex's armor (Mark VI) and plan to do it with foam (body) and fiberglass (helmet). I will not be doing a weapon for her armor set simply because I do not think I'll have time to lol. I also have Pepakura 3-D studio downloaded, but cannot find any files for Mark VI armor - currently hunting those down. I am also researching how to take my measurements to make the armor to fit me.

My current questions are:

1) My friend says I will need a black "under armor" suit to put all of the armor pieces on to. If this is true, what is recommended for said under armor suit and where might I get one?
2) In context of the armor pieces in the modeling program - is there a way I can enter my size measurements to have the templates printed to my size, and if so, how?
3) For the helmet, I heard fiberglass was the best way to finish it. If this is true, where can I get fiberglass, the piece to finish the visor with, and does anyone have a proper tutorial that breaks it down to almost kindergartner level for me to understand? :cool
4) What is the best tool to cut out the templates with and then what form of permanent glue or something is best for attaching the pieces together that will hold?
5) My daughter, who is right about my size, might want to use this armor suit for a halloween costume next year at school. Im not really sure how to word this, so sorry if I butcher it or word it wrong lol - could she be able to wear it for about 7hours in a school environment, where she'd be walking hallways + up/down stairs, sitting down for classes, and possibly bumping into things/people, or would it not be able to withstand the "abuse"?

First off, welcome to the forums! I'll try to give a little nudge in the right direction, but there are a lot of options and in the end, it's all what appeals most to you.

For a simple and effective under suit, any black compression shirt and pants will do. Under Armour is one choice among many.

In pep designer, go to the 2D Menu under Change Scale. There you'll find an option called scale factor. That's where you can change the scale of the pieces.

Home Depot or a similar store has the majority of the fiberglass supplies you'll need. An auto parts store is another good resource.

An Xacto knife is standard for cutting, and any type of glue will do. I use regular Elmers school glue; it's slow to dry but very forgiving.

When sufficiently reinforced, a pep armor set can withstand some light abuse. However, if that's the end goal, a foam set may be an option too. It's a different method of construction but is (often) quicker to assemble and weighs much less.
