Vacuum Forming Halo 3 Visor

Hi all,

I'm in the process of building my first halo 3 master chief armor. I'm almost done building the helmet with Pepakura, but I'm already thinking about how I would make the Visor for it.

I'd decided to go with the vacuum form technique, but I'm not sure as to how I would make the mould to form it.

Any ideas?

Well, i would start off by cutting out the visor portion after bondoing it and what not, then make a base for it, say expanding foam and just carve off the extra foam to make a base for the visor to sit on
 
There is both a Pepakura version and a 3D printer version of a Halo 3 Mk VI buck for vacuum forming a visor in the File Archive. There are also two versions of the visor, one intended for the side pockets as part of the helmet (visor is cut around them to fit), and one with the side pockets as part of the visor.
