I made a huge set of calipers to measure body part sizes out of EVA foam. I looked at the dimensions in Pepakura Viewer, and compared them to the measurements I made with the calipers of my head. All seemed well-sized for me, so I went ahead and just rolled with the standard sizing.
Quick update regarding the thigh piece I had ready; I've assembled it for the most part, and it seems to be a perfect fit as-is. It's got a bit of room left for the resin and fibreglassing. With enough cardstock to spare, I should try the main chestpiece once I've got the thighs and helmet done...

I actually left the scaling as it was on the original pepakura file. I made a set of massively oversized calipers, and measured key points like ear-to-ear, Front of the chin to the back of my head, etc. And measured those points in pepakura designer. Standard sizing looked good to me, so I hope...
So, I have made quite a bit of progress since initially starting this thread. Now with the helmet starting to come together, I'm slightly worried about it's size. I suppose the only way to tell if it's right, is to try it on when it's finished. That said, here's a pic of the helmet's current state.

I've heard about 'rondo' slushcasting the inside of the helmet, but I'm not sure how brittle/fragile it would be, compared to putting Resin, and then Fiberglass, so I suppose I'll have to do some reading on it.
