I just finished my sword for Halloween this year. Started yesterday. It was pretty fast project. I messed up a little (one of the blades broke and I had to patch it up with JB weld) but the sword turns out to be nice!
Here is the list of material I used
2x 20"x30" foam board ($2.5 each)
1x 15"x30" plexiglass, 1/8" thick ($9)
1x 20 LED battery powered Xmas light ($5)
paint: blue, purple, silver, black. ($9 total)
Scrap wire (I used my Ethernet wire for free)
Battery clips (savaged from previous failed project, free)
Tools I used: dremel, hot glue gun, permanent marker, soldering kit, DMM
Building Procedure:
1. Cut out the foam swords
2. Cut out the plexiglass swords
3. Extend the switch and change the battery clips
4. Remove the LEDs from the holder
5. Measure out the LED placement positions and drill holes
6. Install LEDs and wire'em up, run a test in the end
7. Paint the foam blades
8. Put everything together

9. wrap the handle in black and done
