leegrisham; we're hoping to have it underway as soon as possible.

So I was wondering what the more 'chosen' filling is, when creating the replica? Basically, what do you fill the mould with to create the replica inside?
I've also been looking at some peoples moulds and wondering, how you get the material inside the mould, like, to fill it.
Sorry, I've never done moulding before, so I do have a fair share of questions. =P

It varies greatly as to what you're making. If you go to Smooth-on.com they list many liquid plastics, and those can be used for armor molding here at the 405th.

Well after watching adam's molding/casting vid you want to use some liquid plastic, pour a little in and roll it around to get it covering the mold, then pour the left over out, then maybe repeat that process a time or two to get a good coating then remove your mold and viola a nice plastic cast remains.

Someone correct that if it's wrong.

You may avoid mold cost using plaster but the plastic casting material you wouldn't want to cheap on.

Accordingly it can create 2-3 replicas if lucky. We'll, we don't usually have a lot of luck, but I'd rather cast a few moulds, than constantly make things out of pep, so much more time consuming. =P

OK, heres a dumb question: Doestn PoP crumble easily? If it does then I wouldnt want to make a mould out of it...
It would still be good for a few casts.
3-4 helms is better than 1 or even 0 in the event of a mishap.
