Really? I did just that with my BGC helmet. Thick foam padding, and my helmet holds up fine. I've probably put it on over a hundred times since making it. you just have to plan for what kind of padding you plan to use and if there will be stressed involved.

Or print on normal paper (20lb) and cut the pieces out to cut out in Foam (EVA or Craft Foam = 1/4" or 5-6mm thickness). It'll handle better than poster board (next choice would be cutting it out of Cardboard)

Nothing more I can offer. The video pretty much covers everything. No special treatments. Mix your powder well in the resin, pour as you do with normal resin, cure and pop it out of your mold when ready.
