Well first off most of the locations he might go to will be very remote and in undeveloped areas where they won't have internet.
Another reason is while on mission he must give up a lot of things because that will part of the mission in a way as well. It won't be easy but it won't be bad either.
Army has both Multi-Cam and ACU, the Multi-Cam is used in Afghanistan and the ACU is used almost everywhere else as of now with Multi-Cam likely to replace the ACU pattern.
The Marines have the woodland Marpat and the desert.
I agree with Jimmy, the tester version is just that and not really meant to be a final product but more for testing the fit of the scale that you printed without wasting the time you would on a helmet that didn't fit in HD. I made the tester myself and you can see that most of the detail need...

Awesome build as I stated before! I was also planning to put some speakers in my daughters suit. I'm thinking of using her Ipod to play Soundwave music. I have planned to make a backpack where her speakers will go as well as most of the electronics...
Nice work! I'm working on my Daughter's suit and it's something like what you are doing but her's is more of a girly Soundwave and it is almost all EVA foam. I want to put some lights in it too. My biggest issue is figuring out how to do the chest door.
You might also want to try looking into the female Spartan armor files, I think HaloGoddess has a thread with them. The scaling of the chest will only change the over all size but you need to do more modifications than that if you want it to fit your body better. I suggest the female files...
Have you thought about building the helmet after you done with the head and molding the head and then modeling the helmet straight on the head? just a thought.

I saw at least one other person from the 405th on that list and maybe another but there aren't names and you can't see faces or anything in the pictures so I only know the one for sure( besides you of course).
But remember to keep it well above the heat source and to not leave it there too long. I used this method and even after less than 10 seconds it started to smoke up a bit. It did not burn it because I pulled it away in time but even on the lowest setting it can get your foam heated up really fast.
