Armor Gods an Goddesses,
So I've decided to try to carve my first halo armor project out of foam instead of going the pep direction. For any of you'll that have done this style what type of material are you'll using and where can I get it. Help please!

Some folks have done excellent work with foam floor mats, the kind that interlock and are typically seen in gyms or garages -like the stuff seen here: http://www.greatmats.com/products/martial-arts-mats-78.php (I'm sure you can pick it up in bulk elsewhere for less -think walmart or an autoparts store)

I personally haven't worked with the stuff but you can shape the armor using a heat gun, and build up layers by glue gunning parts together. You can even sand and paint it too. Just look what one guy was able to do with it here:

If you want to make a hardsuit then insulation foam is the way to go. Just over $20 for a sheet that is 2 inches thick and 4 foot x 8 foot. You can easily laminate it to make big blocks which you can then shape. Useful tools are saws, exacto knives, and carving knives, as well as files and sand paper. You can also use a hot wire and/or an iron to smooth it out. It is pretty easy to work with, but expect a pretty good mess. It is how I am doing my armor these days and I have foam chips everywhere, haha. I think it is a good method that gives a bit more creative freedom to the build. Good luck with your project!
 
Try the craftfoam.
The characteristics of this material : very cheap, easy to carve it, very light.
