Hey, i was looking at Michael's for a substitute for bondo, and I found DAS air dry clay. It takes around 3 hours to cure completely, it sands easily, and you cannot dent it with your fingernail when it cures.
It is a very soft clay, so its not easy to spread like bondo, but it still is easy to spread across a piece.
It's about $8 for a 35 oz pack of the stuff. i used the 50% off coupon on http://www.michaels.com/art/online/home so it turned out to be only $4! It would be a good idea to paint the finished product with a thin layer of resin or smooth cast to prevent cracking, although i have not experienced cracking yet.
pics coming soon

It sounds like a good idea, the only problem I can think of is that clay shrinks as it dries, yeah? So wouldn't it crack apart on the surface of any large pieces?

picture time! sorry, I lost my camera, so these are phone quality....
Only half is done.... the bottom part and one of the boobs are not done.

I have some of that stuff , problem I see is it is prone to cracking and it tends to shrink on you.

If I were you I would work really fast and try to get that finished and make a mould before too much shrinking sets in. Otherwise, it does seem to look very smooth, which is perfect for the Stormtrooper.

Yes, I realize that this really isn't a good alternative for the members who want to bondo their originals and wear them, but I'm planning on vacuum forming or molding my stormtrooper, so this is the perfect alternative! I don't reccomend this for those who wear their originals. Bondo is much more sturdy.
