Alright guys, I've made uber amounts of progress since this post working day and night on this armor. I've got 47 days and only 6 pieces left to pep (including 2 hand plates). well, I'll just post some pics like I've been dying to.
Alright, been quite a while since I posted in this thread for a few reasons. #1, I spent 5 days cutting out and 3 days assembling the HD chest only to find out it was too small. Then, I re-scaled it to the proper size but had to take a break because of exams. When I was ready to get back to it, I found out I had to take calc 2 in the summer if I wanted to get into calc 3 in the fall semester (right now) so I really didn't do a whole lot of this all summer. When I last left this thread, I'd pepped one thigh, a codpiece, and a helmet. Now, I'm at the following list.
Helmet: pepped and 99% fiberglassed
Chest/ Back: pepped and resined
Codpiece: Pepped and fiberglassed
Right Shoulder: scaled and ready for pepping
Left shoulder: Pepped and resined
Right forearm: in progress
Left Forearm: pepped and resined.
Handplates: Scaled and in progress
Left thigh: Pepped and fiberglassed
Right thigh: Pepped and fiberglassed
Left shin: Pepped and resined
Right shin: pepped and fiberglassed
Boots: Need scale based on actual boots I wear underneath.
I decided to scrap the previous forearms and shoulders as they were getting messy with bondo and the scale was way wrong. the shoulders were way too big while the forearms were way too small. That said, I could wind up pepping the shoulders at a more correct size and find that my biceps are too big to fit in them (I don't do all of that weight lifting for nothing, lol). I have a much better attack plan for the bondo this time and will probably need less of it because I figured out the proper resining technique for the outsides of the parts (meaning no more warping requiring large amounts of bondo to even out the details).
Now that I have the chest/back done (which was 12 days of 4-12 hours each day) I am pretty much on the home stretch for pepping. all of the other parts have been pepped before (sans boots) and I know from that, that no other part takes longer than 3 days to pep. I'll be ready for halo 4 no problem (52 days to go) at this rate.
and day #2, with another attempt to ease my worry about the scale.

day #3 (8 total days of work at this point) and I finally can see that it will fit (but can't be 100% sure for about 10 more hours of work)

I was mostly worried about the depth of my chest, as I have an abnormally deep ribcage, but I believe that even if I have to cut off the chest plate of my undersuit, I will fit no problem into the piece of armor.

almost to the point where I can see if it will fit or not.
aaannnnd... it does

even if it looks a little off center (meaning not wide enough therefore holding itself to one side) it is only because there is extra thickness in the "strap" so that all of the support beams can force it to hold its shape during resining and that will be remedied after the resining process.

Note that this would have been the last possible time for a test fit until after the fiberglass stage. the chest/back is physically impossible to get into unless it is split into two pieces or way bigger than the needed scale. I didn't test fit it at this point though because I was satisfied with my previous test fit and I don't like messing around with the parts too much until they are hardened so I don't cause any accidental damage.
and the finished piece. The ab plate does not attach directly to the chest plate, it will be held on later by straps so it doesn't restrict movement (as per the design of the armor, that's why it's so dang small)

and the properly scaled left bicep (the pepping is leaps and bounds above my previous stuff)

and finally, the pic that made me realize just how far I've come in the last month and a half or less.

I do have a question though. I've ordered boots, visors, gloves, a PA system (temp one till I have my final electronics in place) and a custom neck seal. For the boot covers, how do you scale it without making a test one? is the separation shown in the pep file the proper amount of separation for that part and thus making the sole length from one end to the other a correct number? I'm not planning on spending uber amounts of time pepping the boots so any help would be great. Especially if I only have to pep once.
More updates to come, but for now, I got up at 5:00am to finish the right forearm pep before class, so I've got to go. Thanks for looking
