here's what I'm thinking, I've never tried making ANYTHING with molds and foam and so forth, so instead of starting new and learning something, i might do what im good at and work with metal

an exo-skeleton made from light wight aluminum tube running down both sides of the arm with a ball joint in parallel with the elbow (like in the movie).

I'll start with just one arm/shoulder (no hand) and ill post a pic when its done
beware first go will be very rough

any advice will be greatly appreciated
