I used paper mache on the outside and muslin cloth on the inside.

My visor is made from window screening

it looks ok......... a little warped and a bit off color and needs some detailing but other than that its great especialy since its made from paper mache

Paper Mache can be fickle, but its has its non-hazardous charm. I used it for my kids' (3) halloween armor:

That visor is bubble-tastic, what's your secret?

sorry to disappoint, the visor is just an orange balloon to hide the unpainted inside of the helmet. I sent the kids out trick-or-treating with no visors b/c I didn't want to impair their vision at night.

I am working on the idea of vacforming amber colored acrylic sheet to the bubble shape for a visor, just the metallic reflective coating is the missing component.
