    It sounds like a good idea, the only problem I can think of is that clay shrinks as it dries, yeah? So wouldn't it crack apart on the surface of any large pieces?

    If small holes or voids appear in your fiberglass or bondo work, you can use Spot Putty to fill them. It's like an instant bondo, and is available at Home Depot in the paints.

    it depends on how strong you want it. Most pieces are durable enough with one layer of fiberglass mat or cloth inside, but for high-risk or high-use pieces (butt, knee and elbowpads, boot tips, helmet), I put two layers in for a little extra security.

    The size is right, this thing is huge in-store. Like I said in the original post, you'd need to add a few pieces for it to look correct (A larger guard, smart-scope and aiming sight on top of the front). The point being, this thing is pretty much done save for cosmetic work when you get it.

    The advantage of Fiberglassing and resining the visor is that, if you make a VacuForming table, you can use the Visor as a template to make a vacuformed clear plastic visor.
