Sauron helmet, serious pep problem

Ok so i've been searching the net for days looking for a solution to this problem.. I've stuck all the parts on a sauron helmet (most likely the same file that everyone else uses) and there's 5 main parts to it that dont actually stick together, they all have open edges and are far to flimsy to sit neatly with each other and im wondering, has anyone here built this particular model? and if so could they explain how to deal with this as it is driving my insane!! i could risk just guessing it but i dont wanna mess it up now after putting in so much effort after printing, cutting, folding and sticking everything

I have never built this helmet, but are you asking how to stick it together after you built it physically or mesh welding it together in a 3d program before you import it into blender.
this must have been a pain to pep. but in the end it will worth it. can you imagine this during haloween
 
So the deal with these 'parts' is that they're supposed to be separate, individual pieces. Imagine a plate armor glove, and how when you bend your hand the pieces move independently, it's the same with the helmet. You're supposed to pep them, and then choose to either glue them together, ending with a static, one piece helmet, or you can harden them individually (not recommended unless you know what you're doing) and fit them together in such a way that they can move independently.
 
Ive put this togather as well... its suppose to be one complete helmet .. the file is actually not unfolded all the way. there are missing parts.. youll have to actually cut tabs yourself to get them to fit in place and its really a pain in the @$$ .. i finally tossed it out cause i had more cut tabs on it than i had resin.

Can you upload the file. And is a game rip or custom, for credit
 
It may sound like a dumb answer but have you tried using anothe pep file?

Unfortunately i couldn't find one :/ the best i could do was import a 3d model of the helmet intended for a mod in oblvion into Nifscope, export it as aon obj and then put it into pepakura designer, but it came out rather crappy. didn't look good at all.. only other solution i've found is peping this helmet http://fav.me/d5hylk5 to the right size, then sticking bits and pieces from the sauron helmet directly onto it..
 
Have you considered just doing the pep as it is in the file, but using popsicle sticks or toothpicks to "hover" them in their proper places to check warps, sizing, etc?

I would agree with the above that it is broken in to pieces for maneuverability of the finished piece, therefore would recommend you harden them separately as well, and use fabric, magnets, velcro, and other doo-dads to bring the helmet together for wearability. Otherwise, the popsicle stick method is a favorite of mine that I would encourage, as they can hold up to the resin process and be snapped off once they're unneeded.

(The last suggestion would be.. have you considered using foam? ;] Then attaching it all as one piece would still have slightly more maneuverability than a solid fiberglass shell. You can use the pepakura form as a basis to make your own foam templates.)
