What tools/method/voodoo magic do you use to sand the bondo down so smooth.

Sanding: My hands, mainly my 1st 3 fingers, a 3x3 piece on sand paper folded in half. 100 Grit to start, 220 to finish...and Time and sore fingers.

No magic here. Just keep sanding till you get it smooth.

Also if you didn't know this main thing is to layer! Light layer of Bondo, Sand, Repeat! That is the main Technique! (or the Magic if you want to call it that)

this helmet is absolutly stunning i love the work so far you have great bondo skils keep it up i cant wait to see more

Your bondo skills are incredible! :) This makes me want to redo my helmet! :lol

One question about the foamies... when peeling it back off does some of it stick to the helmet (little pieces stay on there)? I know I use the same super glue brand you use, so I know it may stick to it. Do you just sand them off if so?

Awesome work as always Jedi!

Thanks Pooper! I think you're helmet Is great. Your helmet it what is inspiring me!

To answer your question: I use Loctite Super glue of the foams where I laid the detail pieces down. (Foamies with the pep files/pieces on top)

Bondoing Foamies I mask off the area with tape, and I use double sided tape to apply the Foamies. If you use glue I use Elmer's School glue. And since I masked off the area with tape the foams come right up. The Foamies did dry to the tape but pealed off the tape and the tape keeps your area clean.

OK Update: a little progress. It got cold here but with be warming back up soon so just a lit bondo work, most work was sanding and cutting.

The plastic I use (SmoothCast 300) made it a little difficult to get out the supports for the pep but it just takes time. Other than that everything looks good still and the plastic is performing great!

Pics are worth a thousand words:

Well had a day off so I did some more work, Finished getting the visor area cleaned out. Did more bondo work and a lot and sanding.

I really focus today on the front to get that done. I also had to fill in the visor side "dents" to get the visor flush but it all worked out great. Used at technique that I thought I would also post up.

When putting in a visor you want to to be flush all the way around the edge. Well after sanding and looking over my helm I got it in a good spot but there was still a gap on the bottom rim. So I use the old visor I had and put tape on it to mask it, set it in place (it stayed by itself luckily)

Then I use Bondo to fill in the gap, waited until it was a "hard-soft", like using the Foamies, and peeled it away leaving a perfectly fitted visor area! The tape is what really helps. I think bondo doesn't stick it to very well when it is still in a "wet" stage.

If I didn't already paint my helmet and everything, I would have done that. I'm gonna have to figure out what I'm gonna do when I get new visors.

That looks awesome.

Are you going to do a double visor?

Sweet Jeezus JS! That's looking fantastic! Oh man, I can't wait to see it painted. :)

I'll let you know the HJC visor model number I use tomorrow. Looking great! :D

Yep! Need to buy them first but getting that worked out soon with some help(Pooper).

I might have to pull out my double visor from my "old" helmet to do some testing and use it for H-ween but right now a lot of my materials are in Indiana and I really don't want to go buy more. Boooo!

But yes, a helmet this nice deserves a Double Visor.

Sorry for double post..I know...but it's an update.

So got to work on the helm again all day. Finished all the major details with bondo. Lots and of sanding and little bondo touch ups today as well.

Got to the point where I got some spot putty on it and give it its first layer of primer to show me how it is looking and to help find spots to improve. Found several so it looks like more bondo and sanding work ahead for me. Mostly just little things but it's in the little things that make a Helmet a Elite Helmet and not just another Helmet.
