I think that you should do exactly that . There has to be a way to get a 405th discount from Smooth-On - this group must order enough of their products... Hopefully the cost of this stuff won't kill the project, money is tighter than usual right about now...

I don't have any kind of estimate on what a kit would cost yet - this thing is going to use a LOT of resin and silicone. If I do move forward with a small run, I will post it in the classifieds when I get a better idea... Thanks!

I thought that I'd post some updated pics - making progress on the shaft pieces. The shaft will be based on several different sizes of heavy-duty PVC pipe. This stuff is readily available everywhere and should be the same ID/OD wherever you buy it. This will allow people to re-create the shaft themselves but still use my detail pieces...

It's all PVC and Apoxie-Sculpt:

Rough Sculpt - the Saran-wrap and painter's tape allowed me to pull the PVC when the Apoxie cured = perfect fit:

I used overlapping sections of pipe/connectors to get the offset "angle" for the base:

The "knobs" were sanded/contoured to the pipe radius then tacked on with PVC glue and finally filled with resin. The detailing isn't done but you get the idea:

And just for fun - here's what happens to your shop when you are working with MDF and Apoxie-Sculpt...it's not pretty...

I broke down and placed an order from Smooth-On yesterday for the silicone and resin. I just can't bring myself to let the project die at this point. I'm still not sure how I am going to mould the head - it doesn't have a "neck hole" like the helmets do and there really isn't an area I want to sacrifice for a fill hole. I can only afford to give this one shot so any suggestions from our resident masters would be appreciated...

You said you dont have a hole for pouring in resin? What about where the handle attaches to the head? It may be solid now but you could always cut it out and use that area. You could pour in your plastic and slush cast. Once you have the main shape you could have a silicone plug to fit that hole, then add more plastic and let it fill that area then pull out the plug. If that makes sense to you. I have the idea but dont know if I explained it good. Do you have pics of where the handle attaches to the head? You could always break it down to smaller sections for casting, maybe.

I'm not even up to noob status with molding, but if it's hard to mold such a large piece with molding, might it be more economical to try abs vacuforming? It seems to me that a large sheet of abs plastic would cover both halves of the head. I don't think it's too expensive either. Probably couldn't get all the detail in though... Good luck regardless!

I'm going with Rebound 25 - it's expensive but I'm afraid that I will need the extra strength...

I don't think that moulding will be that difficult, this is just my first mould involving such a large piece. I've never really been impressed with vacuforming, especially for stuff like this. It just won't pick up the level of detail I'm after. Thanks though!

I know what you are talking about - the only issue is I'm not entirely sure what the final attachment setup will be and I didn't want to mis-size the final hole or placement. It will also end up being placed on what I was planning to use for the center seam line. I may just have to make a smaller "test hole" and roll with it. I do like the "plug" idea - I had already been thinking of something along those lines since this will be more of a manual roto-cast than a true slush-cast. I did decide to go with the SmoothCast 321 to give me a little longer pot life so hopefully that will help...

Looks very pretty, funny to see someone else's take tackling this project. Our company is unveiling their model at AdventureCon although our prototype is aluminum. Can't wait to see the finished project, looks very promising
