That's what I was hoping for - there just aren't a lot of "mould making in progress" pics floating around. These pieces have a few differences that make them a bit challenging so hopefully someone else can benefit from my learning experiences...

I hope that you do too - This project has been a bit more expensive than I anticipated and I will more than likely do a limited run to try and recover those costs. A hammer in every home - that's my motto!

We're getting there - The Rebound 25 has to be applied in layers and it's taken me more time that I planned on. When I get them underway rest assured I will post pics asap...

The hammer head itself is about 16.5" top to bottom. I can measure the blade as soon as it comes out of the mould so you have the relative size in comparison...

A better shot of the MDF recess and clay support from the 1st half - what a mess...

1st half of the mould complete...

2nd half underway - here is the fill "tube"...

And the Plasti-Paste mother mould...

Just as a frame of reference I have used well over a 1/2 gallon of the Rebound 25 and a full gallon of Plati-Paste just on the blade mould and I haven't even started on the head yet. I've already put in another order for more materials - ouch!

Better double that order!! I was shocked how quickly the silicon disappears from the bucket. I didnt think my cost would be half of what I spent on my last project.
On the other hand it was well worth it as I believe yours will be also.
Cant wait to see more. I am working on a project now that may be molded the same way you are doing yours so its great to see the steps.

How do you keep the silicon on the second half from sticking to the first side?

Usually people use a seperator - some sort of thin metal/plastic strips. In any case, a material that prevents the silicon sides from contacting. Either that, or the mould is made whole and carefully cut in half.

I actually cheated and used a tiny amount of petroleum jelly (vaseline) as well as some spray-on mould release on both the silicone and the mother mould. I'll put up some pics of the 2 separate halves here in a bit. I also used aluminum foil to separate the 2nd side Plasti-Paste mother mould. That stuff is really adhesive and I decided not to chance it...

And here's a pic:

I started the head tonight - I decided to go with a clay-split 2-part mould. Once the 1st side is done I will remove the clay and repeat the same for the 2nd side...

Any idea if you'll incorperate the effects on the back of the hammer's head? The "vent" ports that seem to exhaust a tail of some kind of energy. I guess in the Halo world, they might be for propelling the head of the hammer forward.

I had an idea to use a minature mister/fogger and a fan to replicate the effect, but it's still not much more than an idea. Was still doing research on battery power and equipment to use for it. What's the inside envelope size for the head of that beast?
