Foam seems to work great on just about everything but the helmet. There are just so many little details to hit that seemed to be easier with pep, resin and bondo. It was a nice attempt though. The pep looks great. Good luck with the helmet.
 
Now your helm looked good for a demo helm, something to try things with and to learn what not to do with the foam.
I don't know if you've seen it or not but I did two Foam helms my self, one was just a practice to get the technique down, the second turned out way better with minor seams to fill.

The foam you used, is it very rubbery in texture almost?
How stiff is it?
 
I used the foam pads from harbor freight tools. The ones that come in a 4 pack and interlock. They are flexible but keep rigid once glued down. To me its more difficult to do a helmet since its and enclosed space with a boatload of small details. Those small details are hard to replicate. Also when you think about it, the other armor pieces are basically tubes, with every piece having at least 2 holes and not as much small detail.
 
carter helmet pep method update

Carter helmet unfolded by Ruze789 has been resined, fiberglassed, and rondo applied. I sanded the outside down to get some of the resin bumps out and smooth down some of the edges. I cleaned it up and sprayed some white and black paint to highlight areas i'll hit with bondo. So far its looking good. You'll be able to see from the pics that the left side of the helmet is off. Its a bit much for my liking, but i'm gonna see it to the end before deciding to do another. I have a stack of sheets printed and have the fold lines ready just in case I decide to try again. Lemme know what you guys think!!!!

I've had some good luck with using paper mache' to smooth out parts on foam. Just make sure that the area does not get a lot of stress from bending or stretching or it may crack over time. Really good progress on the helmet!
 
just to be clear, the helmet that is in the last few post by me is a pepakura helmet from a design by RUZE789. the foam helmet has long since been abandoned.
