Normally you would want adequate spacing, but due to me planning out not only the direction I am going to cut something, but the order as well, it allows me to cut them out one by one without the overlap. Also I have a fairly small knife that I keep sharp, maging it easier to cut with little room between. As for shared lines, I generally try to avoid it as much as possible. Plus I try to conserve as much foam as possible to not waist as much
 
For example, on a piece like this I would cut out the verticle cut first (1) to cut out and remove that piece, and then once it is removed and out if the way, I will make the horizontal cut (2) into that empty space

I always try to cram as many pieces as I can on a sheet of foam as well. Don't like to waste foam. Saves money. lol.
I don't have it as tight as you do because I am using a larger utility knife so... more chance of slipping up and cutting into something that I don't want cut.
 
Well I've come a long way, I finally have a moment to sit down and show some progress! I'm going to split this up across a couple posts, first the shins and knees.

First the knees, these are the custom patterns I made for the thin foam

Also i added some battle scars, and this is the first piece I've sealed, because I don't need any seams sealed, and I plan to actually paint over that ace logo once I get paint.

Next the shins

So first thing, I cut up part of this sock, to cover up my leg, and add a little detail

I added some foam on the inside to hold it in place

After about a 30 min walk at 4 in the morning around base with a friend of mine, I found out where it was uncomfortable so I added some craft foam to those areas

Aaaaand at 4 in the morning, they make great helmets.

Pretty much the same deal with the thighs, except I made the hard case, which is more function that form. It specifically is where I'm going to hold my phone, so here is some picture dump. Ohh and I can sit down comfortably. I think that covers My bases.

Well here is another update before the weekend, first off, I filled all the seams of my finnished pieces.

Also Side note, I'm deciding to actually not have the spine plates, I just don't like how they fir together. So I cut the one off of the armor ability

And lastly, I finnished the paint on the knees, all I need is a black wash. Also I used stipling to get this awesome texture on the paint, I really like how they look

That's all for now, I plan to have a busy weekend, and I am not sure if I am going to finnish this project in time to fly home. But we will see.
 
Well I had a lil help today, and I decided I needed just a little break from foam work, started with some makeshift rigging to hold up pieces

Made some custom holders for the thighs, these we're just thrown together to keep it off the ground.

Probably going to finnish paint tomorrow, but for now, I'm Calling it night.
 
Okay so just a bit of an update. I am going to be taking a break on this for a couple weeks, next week I have a big final, and there is no way I was going to get the project done to take it home. Once I'm back from my trip home, than I'll be picking up where I left off. One thing I am working in right now, is the custom paint on the knife, so once that's done, I'll be putting it up.
 
And that black wash is done, and while I was at it, I washed the knees too. Looking sick.

I like the knife but why didn't you angle the sheath like the guard or vise versa? They don't look like they go together.

With the way I made the patterns, I probably flipped it, to be honest, I didn't notice lol. I could probably fix it
